I took the driver's side outer sill off (it's the better of the two).



The new rubber for the rear window looked like it had been twisted up in the bag for too long. It's also a lot stiffer than the rubber for the windscreen.

Anyway, I thought I'd 'train' it, so I wrapped it around the window. Not real easy - initially I squirted soapy water on it but as it turned out that it made it too slippery and it kept sliding back out. I did the centre section first. For the end pieces, putting the top and bottom of the glass for about 5cm and then working my way around from the top did the job.

I built a temporary shelf out of crate wood for it in the shed.

Hey mate that is what I did with the rubbers for my screens, left them on for a good couple of weeks and heat in the shed during summer before they were fitted.

I did a trial fit of the new outer sill. The sill isn't a perfect reproduction, but it's not bad.

A couple of tek screws and it was on - but I thought I better listen to Clay and hang a door. It took a bit of trimming, bending and elongating of the hole for the sub-frame bolt get it to sit low enough at the front.

I'm happy enough now that after I tidy up all the 'ugly' behind it, I'll be able to put it straight on.

I put in the driver's side floor

...the repair panel comes with a cutout for around the accelerator mount


...which assumes that isn't rusted out


...so patched one in - made it double thickness...(also read FJW's accelerator thread so tacked up the other side of the pedal shaft)


...then I cut away those pesky wires that run to the back of the car (looks like they've been rubbing and been patched many times)

Not worth saving them hey. My method was to wrap them around my cordless grinder with wire wheel. They do get in the way when you’re doing rust repairs. The number of times I worked around them, only to eventually remove the entire loom. Not that there is much to the thing really.

they are almost tight and to short from holden i found when building my fb, those ones look like they have had a hard life

at least it wasn't like the 'extra' wires that come out of an ex-ambulance (last project)...they run from under both seats to behind the dash, out the back and out the front with some of them integrated into the standard Sprinter functions

Brother-in-law has done some work converting factory vehicles into ambos. Several hundred extra wiring connections. Frightening.

Yep Clay, I don't know about the panel van but in the ute it's nearly impossible to get to from behind. I went with Sikaflex for the edge where it meets the sill.

I've grown to trust Sikaflex - I used it to attach brackets for a solar panel to the roof of the campervan...it's been subjected to highway speeds for about 10,000 kms now.

Not sure about trusting it on a painted surface though, unless you know how well the paint is bonded to the surface.

Decided to have a break from being underneath the car and started stitching in some new metal on the driver's side...pic of 'round one' attached

Yep, Retro Spares...about $80 each side...needed some manipulation to fit, but still easier than starting from scratch.

I see you have raised the ute to work on.
So much easier than laying on the ground.
